I've got a 1993 UK model T/Turbo with 5 speed box - 25 spline model - took it out yesterday for 1st time ran ok until it stalled badly - after that it sounded as if a CV joint was collapsing. Drove it 20 miles home carefully but grinding/bumping/crunching got progressivle worse....and then it would go quite!!!!!than back again and so on. This was from zero to 40 mph. Jacked up removed all 4 drivshafts - no problems anywhere. Went out today and removed crown wheel/pinion from transfer case - again no problems - full of oil too. End of main shaft from transfer to gearbox was 100% ok - could not pull it out to check other end - is this possible in situ?? but no major free play - ANY suggestions before we have to completely remove box???????

Nope - nothing out of the ordinary even at 70 mph - totally sounded like cv breaking up.

sounds like the output shaft has stripped! as it grinding intermitently and then quiet, you should be able to pull the t/f box in situ, I think there 5x17mm bolts going into the g/box casing and it will pull off!

Do you mean the main output shaft (centre shaft) from box to t/fer case? and this will pull out without problem? or the transfer case shaft that runs to the prop??

He's talking about the shaft that comes out of the transmission and into the transfer case. I too would suspect that as your problem. They can be inspected by removing the t-case from the transmission. If it is worn out, you can swap it without having to pull the entire transmission out. I can post more details on the procedure if that is your problem.

Hi. We removed the cover and crown wheel assy and all were ok - there was no end play on the centre shaft which was still inside main gearbox - we did not want to remove this in case we could not put it back in. We will remove tomorrow along with tranfer housing and strip it at the same time. If we remove it and it is damage the whold gearbox will then need removing to clear out debri etc.

They usually don't strip inside the transmission. The splines wear out on the part that is exposed (this part slides into the transfer case). Also, check the splines inside the transfer case to make sure they are fully intact as well.
